I keep my expression pedal off-board, there's still enough room to squeeze in the hardcase and I like better on a flat surface.

Yeah, that's actually the option I was leaning to the most. I agree, a swell/vol/type pedal just feels best on a solid flat surface.

I just got my pedalboard, and I'm considering placing the volume pedal outside the board also. I like the feel of it on the board though. It's just that it makes more room for MOAR PEDOLS!

Hell yeah. Pedal boards are about convenience, you want to just open a lit, plug in, and be ready to go...
But if taking out a volume pedal and plugging it in is the only extra task before a show or rehearsel, I'd be more than happy to make that sacrifise if it means I can add ...two MOAR PEDOLS!

I am REALLY, REALLY, unintentionally rough on my things that I own and play and use, both live and at home. I think that's why I gravitate so much to aluminum guitars and reinforced cabs and aluminum Pedal Trains over a wooden board- for the sheer fact that I know that it would take a LOT for me to break it.
I'm at the point right now where I have a PT Junior, and instead of the soft case that it came with, I'm using a suitcase that I bought for my wife for when she used to play shows with me, for $5. The suitcase is a nice hard plastic that has held up with gigs for the past 8 months. I didn't bother with modding it so the lid could come off, but I keep enough extra stuff at the bottom (extra strings, extra cables) that I didn't really want to play the board while in the case. Spent like $10 and got a cheap mattress topper and cut it up for some nice thick foam on the top lid that meets the knobs of the pedals. That $5 has been tough as nails and the only thing I've replaced is the handle with a heavy duty one.
With the right search, I'm sure that you could track down a nice heavier duty suitcase. Unless you're flying around everywhere, a regular suitcase would do. I mean, they were made for luggage in the first place!
